Faulty transfer case actuator
The motor that shifts a transfer case between high range, low range and neutral. It lives on the outside of the case, low in the chassis, in road spray and grit. When it stalls or dies mid-shift the case is left between ranges — the module reads a ratio matching nothing it commanded, and range engagement stops being trustworthy.
Half of "failed actuators" are a seized shift mechanism the actuator cannot move. Prove which by whether the shift shaft turns freely with the motor off — an actuator condemned for a seized shaft fails again by the weekend.
