P2604: Intake Air Heater A Circuit Range/Performance
What to do
Expect harder starting in cold weather, more smoke on a cold start and rough running for the first minute or two. In warm weather you may notice nothing at all.
One thing worth passing on: this heater draws an enormous current — often over a hundred amps — so its connections and earth points are the first place to look, not the last. A slightly corroded terminal that would be harmless anywhere else gets hot enough here to damage itself, and a blackened or melted terminal on this circuit is the fault rather than a symptom of something else. Finding it early usually means cleaning and repairing a connection rather than replacing a harness.
What this code means
The intake air heater is being commanded and the electrical result is not what it should be — the current drawn is outside the expected band, or the circuit does not respond as it is switched. The plain circuit faults are at P0540 to P0543.
The thing that makes this circuit different from almost every other one in the corpus is the sheer size of the load. An intake air heater is a resistive element warming the whole incoming air charge, and it draws tens of amps — on larger diesels well over a hundred. At that current, a connection that would be perfectly adequate anywhere else is not adequate here.
That changes what a fault means. A joint with a little corrosion in it has a little resistance, and a little resistance carrying a hundred amps generates real heat at the joint rather than in the intake. So the heater underperforms, the terminal or the cable end gradually cooks, and the failure worsens itself. A discoloured, blackened or melted terminal on this circuit is the fault, not evidence of some other fault — and it is a repair rather than a replacement, provided it is found before the damage spreads into the harness.
For the same reason the earth path matters as much as the supply. A hundred amps has to return somewhere, and a corroded earth strap produces identical symptoms to a corroded supply.
