P0CA4: Hybrid/EV Battery Charging Voltage High
What to do
Take this one seriously and do not defer it — of the four limit codes this is the one that damages the battery while it continues. If the car has limited or refused charging, leave it limited. Note whether it happens on every charger or only on rapid ones: only on rapid points to the charging equipment or the vehicle's DC charging path rather than the pack.
What this code means
The voltage being applied to the traction battery while charging has gone above its limit.
These four codes — P0CA4 to P0CA7 — are a two-by-two, and reading them as a set is worth more than reading any one. One axis is voltage against current; the other is charging against discharging. Voltage limits protect the chemistry; current limits protect against heat. They are not interchangeable and they fail for different reasons.
This one is charging voltage, and it is the most damaging of the four to leave. Above a certain voltage a lithium cell stops storing energy and starts undergoing reactions that do not reverse, which is why the car's response is to reduce or refuse charging rather than to warn and continue.
The suspects are whatever was doing the charging — the on-board charger, the DC/DC converter, the inverter recovering energy under braking — or a measurement that is wrong rather than a voltage that is high. A pack that reports this only while rapid charging and never on a home supply points at the charging equipment rather than the car, and that is worth establishing before anything is replaced.
