Hybrid/EV Battery Pack Sensor Module
The sensing electronics inside the battery pack: the board or boards that read every cell group's voltage and every temperature sensor, and hand those readings to the module that manages the pack. It measures; it does not decide. That is the line between this and the battery energy control module, which takes these readings and rules on contactors, charging limits and cooling. Confusing the two sends a diagnosis to the wrong end of the pack.
The cell voltage sense lines are its most failure-prone part, and they are physically unlike everything around them. The rest of the high-voltage system is heavy cable and substantial bolted terminals; these are thin signal wires on small connectors, running inside a sealed box that vibrates, heats and cools for the life of the vehicle. They corrode and fret where the heavy hardware never does.
The trap this component creates is the most expensive one in the corpus. A sense line that has gone high-resistance and a cell group that is genuinely failing produce the same reading, and the module cannot tell them apart — so a measuring fault gets diagnosed as a battery. The evidence that separates them is behavioural rather than numerical: a battery section changes slowly and stays within what chemistry allows, while a faulty sense line steps instantly, moves with vibration, or reports a value no cell could hold.
